I think ya got something there, Oyabun. The OP didn't say he was already riding it (getting heat in it) when it was dying out. Say, Smee, has the MIL(check engine) lit up at all on the bike when this happens? Definitely a problem in there to be addressed.

Might take a look at the spark plug. If it's worn, replace it. If it looks good, try gapping it to the wide side of the spec. for a bit hotter spark. A cold motor has a higher fuel demand. the controller will enrichen the mixture and a hotter spark will help light it until there's some heat in the c...

That's correct. The overflow is how the radiator is kept full. If the radiator's full there can be nothing in the o/flow and the motor won't overheat. The coolant sensor is mounted in the system at the motor, itself. It has no knowledge of anything except the coolant temp in the motor as it circulat...

Brass and aluminium. If you CAN use a torque wench on it I'd advise no more than 18 ft lbs. Like I posted, I stopped when I felt the washer yielding. Not difficult to judge and no leaks present.

Lucky you didn't lose the spring. It hooks into the notch below the pivot on that hook that holds the door shut. That's what keeps tension-forward on the hook. Where it hooks at it's rear is a hole in the hook's assembly. You'll see it.
